Why the Controller May Shut the Circuit Back Down
On some E-Z-GO electronic control systems, including carts equipped with certain Danaher/Dana electronic controllers, the controller monitors portions of the electrical system during startup.
A failed solenoid or another electrical fault can cause the system to initially attempt engagement and then shut the circuit back down.
To the owner, this may sound like a normal click followed by absolutely nothing.
That is why replacing controllers, motors, or other expensive components based only on symptoms can become an expensive mistake.
Proper voltage testing should come first.
A voltage test across the large terminals of the solenoid can provide important diagnostic information.
When a properly functioning solenoid closes, the voltage difference across its two main terminals should become very small because the contacts have effectively connected the two sides.
If significant voltage remains across the solenoid while it is commanded closed, that can indicate excessive resistance or failed internal contacts.
This is an important distinction:
Solenoid activation and solenoid conductivity are two different things.
A solenoid can activate mechanically without conducting electricity properly.
When an E-Z-GO powers up and the solenoid clicks but the cart doesn't move, possible causes include:
Failed solenoid contacts
Low battery-pack voltage
Loose or corroded battery cables
Blown fuse
Corroded wiring or harness connectors
Key-switch circuit failure
Accelerator or pedal-switch problems
Direction-selector problems
Controller faults
Motor or motor-cable problems
The exact diagnostic procedure depends heavily on the year and electrical system used in the golf cart.
Don't Replace the Controller Until You Test the Solenoid
Controllers are expensive. Solenoids are considerably less expensive.
If a golf cart suddenly stops moving but still produces a solenoid click, don't automatically assume the controller has failed.
Verify battery voltage, control voltage, solenoid operation, cable condition, and voltage through the solenoid first.
A simple multimeter test can sometimes identify a relatively inexpensive component before unnecessary parts are replaced.
When converting an older E-Z-GO from lead-acid batteries to lithium, we inspect the high-current electrical system rather than simply installing a new battery.
Lithium batteries can maintain higher voltage under load and can supply substantial current very quickly. Aging solenoids, damaged cables, corroded terminals, and questionable connections that survived for years on an old lead-acid pack shouldn't automatically be trusted with a new lithium system.
For this reason, our lithium conversion packages can include replacement of critical components such as the main solenoid, along with new wiring, terminals, protective wire loom, battery monitoring equipment, and other supporting electrical components as needed.
